Statistics show that there were about 41,000 ATVs bought in the US alone, between January and March 2017.

This merely confirms that more and more people are getting sold on owning all-terrain vehicles. And it’s all because of their usefulness. To start with, ATVs are edgy, compact, and they come with engines that can fire you up the highest of hills and race you through the deepest of trenches.

What’s more, four-wheelers can survive it all. Scratches, knocks, crashes, you mention it. Heck, ATVs can even roll over and still be okay to drive.

But one disadvantage of four-wheelers is that they are quite susceptible to backfiring. This is why you must understand everything there is to it. Otherwise, you won’t have an easy time owning an ATV.

Why do ATVs Backfire?

Check out the following pointers:

What is a Backfire in ATVs?

Backfiring occurs when one (or more) spark plug in the ATV engine ignites the fuel when it’s out of turn in the chamber, and the exhaust valve on the cylinder is open.

In other words, ATV backfiring occurs due to a short, sudden instance when the engine is too lean or too rich. Meaning that the engine is receiving less fuel than it requires for the air taken in or more than enough. In fact, a backfire creates an explosion in the exhaust or intake of your engine.

This explosion is what causes the infamous nerve-wrecking sound many have heard when riding their ATVs. Mind you, explosions are normal occurrences in engines, but they ought to ignite in the combustion chamber only.

When the explosions happen elsewhere, there will be a ‘pop’ sound followed by a short interruption of the engine’s normal operations. Sometimes, backfiring can shut down the engine, forcing you to restart.

An ATV backfire is normally harmless, but if it’s happening frequently, there’s an underlying issue.

Now there several issues that can cause an ATV to backfire persistently:

Rich Fuel/ Air Mixture

When there’s a rich fuel/ air mixture, the engine’s combustion chamber doesn’t burn all the fuel provided, leaving traces of unburned fuel within the exhaust system.

This unused fuel gets burned when the exhaust valve opens again and after the spark plugs cross-ignite, causing an explosive effect that comes with a loud BOOM!

To put it differently, when the ATV engine receives an overly rich mixture of air and gas, the excess fuel in a cylinder doesn’t get burned in time for the exhausting process of the engine cycle. As soon as exhausting starts, the cylinder’s exhaust valve opens, which immediately igniting the unburned fuel because of the influx of extra air.

The result? A dramatic pop. And while many things can make your ATV engine run too rich, the most common cause is a clogged up air filter.

Yes, having an influx of fuel is often the result of air scarcity. Meaning that air flowing into your engine is getting chocked off somewhere. Many a time, it’s at the air filter.

So if your ATV keeps backfiring, first check the air filter. If it’s full of deposits and large sediments, replace it (for paper filters) or wash it (for foam filters). This should assist in balancing out the fuel/ air ratio.

Delayed Engine Timing

Delayed engine timing or retarded timing occurs when the strokes of one of the engine’s cylinder head are not in sync with those of the intake-compression-power-exhaust.

Normally, the block and head should resonate concurrently so that the strokes occur at exactly the same time. If this doesn’t happen, the ignition begins late, igniting the fuel when the exhaust valve has opened.

It’s important to realize that the two issues mentioned above are the most commonly reported causes of ATV backfires. In other cases, the problem may emanate from:

Air Leaks

Even the slightest of air leaks will dramatically increase the likelihood of an ATV engine popping.

Take note that most ATVs source fresh air at the junction of mufflers and header pipes. If there’s a leak along the system, the engine will keep backfiring.

Lean Carburation

In some instances, a popping exhaust system indicates that the engine has an extremely lean idle circuit.

In essence, the idle circuit controls the ratio of air to fuel the carburettor is using.

Ignition

When the popping is irregular, extremely loud, and gets accompanied by a power loss, the ATV’s ignition might not be working properly.

This means that it’s firing at the wrong time, which is usually because of failing ignition coils, failing high tension leads, or spoilt connectors and switches.

Clogged-up Carburetor

When you don’t ride your ATV for a long time, the fuel inside its tank starts to degrade.

As soon as you get back on the road, the degraded fuel clogs up your carburettor. This leads to a reduction of fresh air intake into the engine, which affects the fuel/ air ratio in the combustion chamber.

Weak Fuel Pump or Low Fuel Pressure

This prevents the engine from guzzling up enough fuel in the combustion chambers.

Changes to the Exhaust or Muffler on the ATV

Any changes you make to your four-wheeler’s exhaust will ultimately affect how the exhaust and fuel system operates.

When are ATVs Likely to Backfire During a Ride?

Many riders usually experience a backfire when they suddenly let off the throttle.

This can be when coasting or even slowing down, and it’s probably because there isn’t enough fuel getting into the engine as it tries to idle. That makes the ATV run a little rich on air for that moment. In rare cases, a backfire pop when accelerating.

Spitting vs. Backfiring

In as much as these two terms are synonymous, they technically different.

While backfiring comes with an explosion in the exhaust system, spitting leads to a reaction in the carburettor. What’s more, spitting usually occurs when the engine is cold, mostly early morning, and will cease as soon as the engine becomes warm.

Spitting actually begins when a spark is out of turn, which creates pressure from the burned fuel. Since this pressure needs to go somewhere, it leaves as soon as the valve opens for the next stroke. It then travels right through the intake manifold before leaving via the carburettor with the ‘spitting’ or ‘coughing effect.

Diagnosing an ATV Backfire

Unless you’re blind or dead, you won’t miss hearing the popping effect of a backfiring ATV engine.

The pop is quite loud and usually precedes a flame that can emerge from the exhaust after the engine backfires.

What’s the Real Effect of an Engine Backfire?

The severity of a backfire normally depends on its strength.

If you hear only a mild cough-like sound, chance are there won’t be any damage to the ATV. On the other hand, a strong backfire can result in serious damages like cracks in the exhaust manifold. Worse, you may have to undertake costly and extensive repairs to get the engine working pop-free again.

All in all, a backfire will hardly cause injuries to the rider.

Tips for Preventing ATV Engine Backfire

Here are some useful tips for preventing ATV engine backfire:

Regularly change or clean the Air Filter

As mentioned earlier, cleaning your air filter will prevent a clog up and thus curb an overly rich fuel mixture.

When it comes to the frequency of cleaning, it all depends on how and where you use your ATV. If you’re mostly riding through muddy terrains, it’s advisable to change out or clean the filter more regularly.

Check Your Fuel Injectors and Plugs

Always ensure that your fuel injectors are in good shape.

They should be clean and functioning properly for the engine to constantly receive the right amount of fuel. You can also invest in an ignition tester to check how well your plugs are firing. These testers have circuits that measure the clicking on and off of a fuel injector’s solenoid.

Invest in a Fuel Injector Cleaner

A high-quality cleaner will help in getting rid of gunk and debris buildup in the injector lines.

This will go a long way in reducing the amount of dirt on the fuel filter.

Fill Up with A Higher Fuel Grade

As part of general maintenance, it’s vital to buy a cleaner fuel grade with reduced impurities or additives.

Check Your Throttle Settings

Using Google, find the throttle wheeler in ATV the model you’re using and adjust it to suit the engine.

The throttle wheeler is simply a component that decreases or increases the amount of fuel going into your engine when it’s idling. Find it and make small adjustments to see how the engine responds as you ride.

Clean the Carburetor’s Jets

This involves removing as well as disassembling your carburetor.

With worthwhile instruction, you can DIY this job easily. Even so, it’s better to visit your mechanic for the procedure if you’re not too confident about your skills.

Final Thoughts

While an ATV backfire isn’t necessarily a grave situation, it’s best to look into the issue microscopically.

Remember, a backfire always indicates a fuel malfunction. Thus, you can prevent backfire by ensuring that your engine is constantly receiving the proper fuel/ air mixture.

I have been having a few problems with my machine lately. This past weekend I had a little bit of everything go wrong with it, so now that I

will have a long weekend coming up, I would like to spend some time fixing, or at least figuring out what all I need to fix and get my parts

ordered so if we have another weekend of good weather I am ready to ride.

My Machine:

2006 Polaris Sportsman 500 HO

Problem #1 - My battery warning light keeps flashing periodically while I am riding. Thinking it may just be a bad battery, or a loose

connection, I tighten all the connections, and everything is tight. I haven't had the battery checked yet, but when I get the time I plan on

running it up to auto zone and having them check it. But the only thing that is making me question the problem even more is that when the

warning light is flashing, If I hit something that draws more power such as my winch or headlights, the warning light stops flashing, then

comes back on later on.

Problem #2 - My starter does not work, but pull start works just fine. When I turn the key, all I hear is one click every time I turn the key,

so that leads me to believe that my battery has enough juice since it is a noticible single click, and not multiple clicks like it does not

have the juice to engage the starter fully. My guess is the solenoid is bad. I am going to try crossing the posts, and see if I get anything

out of it that way, then go from there.

Problem #3 - When we get to our riding spot, I started my machine to let it warm up, and it was running just fine. We get riding, and we hit a

straight away, so I open the throttle up a little bit, and maybe 300 feet or so later, my machine just dies on me. The kicker is that I still

had power to everything else. I even had enought power to run my winch, so that leads me to believe that I had more than enough power to run

the motor. I tried starting it up right away, with no luck. I let it sit for about 3 minutes, and it fired right back up. Tried running it

again, and the same thing happened. So I started trying to troubleshoot the problem, and started with my electrical connections, which all

checked out just fine. Then I pulled the air box to see the air filter, which was a little dirty, so I took it off, and ran it.... shut down

again. I know the gas that is in it is fine because it is fresh, and everybody else riding had the same gas as me, and it was just fine. So I

drained the bowl of the carb, jiggled my spark plug wire, and made sure it was tight of the plug, checked all my fluids, and everything was

just fine. Out of curiosity, I started it up, and ran it at about half throttle, and rode it around with no problems for like a half hour, so

I ran it open throttle again, and it kept running just fine. In fact I rode the rest of the day with no problems, even up some pretty nasty

steep hills. But the next morning after I cleaned it off, and unloaded it, it was doing the same thing, shutting off on me. I am guessing

maybe a dirty carb, or a bad fuel pump could possibly be the culprit?

Problem #4 - The sensor that tells my display what gear I am in does not work properly. When I am in high, it says "L", when I am in low, it

says "N", when I am in neutral, It says I am in "N", reverse "R", and park "P". I am thinking I am going to just have to replace this part all

together, really no fixing it I don't think. I really wouldn't mind this all except that my 4x4 will not engage when I am in low because the

machine thinks I am in neutral which sucks when I kinda need low if I am climbing a hill with lots of rocks.

Problem #5 - Towards the end of the day, my fan was not kicking on, and machine was overheating. I stuck my hand in, and turned the fan, and

it spun easily, so it was not clogged with mud or anything. I turned the machine off, and made sure I had good airflow to my radiator, and

even pulled the front screen off to get maximum air flow. I turned the key on, but didn't start the machine and the fan did not kick on at

all. That could possibly mean the temp. sensor, or the fan motor could be bad on it.

All of that being said, I am going to get the ECM replaced, hopefully this week and see if that solves any of these problems, but I know for a

fact I am not that lucky, so I am wanting to start eliminating some of the problems that will cost me nothing before I waste money buying

parts I do not need. I am also wondering if anybody else who had an ECM fail on them had similar problems, or know some of the symptoms of a

failing ECM. If you have any input/suggestions on any of my problems, I am all ears.

Thanks a lot. Joe

check with your dealer I beleive there was a recall for the ECM on that year, but I am not 100% sure

I would then start at the battery, either have it tested or just get a new one

next item I would test would be the ETC (electronic throttle control) switch in the throttle assembly. there are 2 metal contacts in there that if your throttle cable gets too lose the contacts touch and kill the quad

Yes, there was a recall on the ECM for that year. That is going to be the first piece replaced before anything else is bought. Just trying to start bouncing ideas around about some other possible solutions. I will check out the throttle control and see if that could be part of the problem.

Thanks, Joe.

Okay, I have had the ECM replaced, and I still have the same problems. I am ordering a new rotary switch for the gear selector, and ordering a new magnetic switch (starter solenoid), and that will take care of two of my problems, but last night, after picking the quad up from the dealer for getting the ecm replaced, I took it for a spin to see if that fixed anything, sure enough.... it just died on me again. Waited 2 minutes, it fired right back up.

i dont know if your machine has the bosch type relays for the ecu or fuel pump or not but sometimes in cold weather they can malfunction and cause a stalling issue. Teh only way to check is replace one at a time and test drive.

Hi, Is there a way to tell if the are Bosch type relay's? And what is a Bosch type relay compared to a standard relay?

Thanks, Joe

I refer to standard relays as "bosch type" sorry. Its a very common universal 5 prong relay. Ive seen cold weather and vibration problems(as in reving the engine) spring up with all of them.

When it dies on you see if there is fuel in the carb,, sounds like your cap breather is not working.
Next time it does it open the cap and see if it is vapor locked.

Okay, I will run through and check all of that out. It seems that all of a sudden, everything is going wrong with the damn thing. Is there usually a bundle or relay box on these things? I am sorry if I sound like a complete dummy, but this is my first 4-wheeler I have ever owned, so I have the basic concept of how things are supposed to work from working on my vehicles and such, and I can walk myself through most anything, and figure things out, but it just seems like these machines are a little more testy than cars are.

When I was out riding it around last time, every time it died on me, I would try something different from pulling the air filter, then the filter box lid, then even pulling the whole air box off, eliminating the problem of no air flow. Then I figured I could try to eliminate the fuel problem..... next time it died on me, I cracked the screw open and fuel drained out of the carb bowl just fine, it was clean. So I thought maybe the fuel was bad, but every other person riding that day filled up with the same fuel, 2 of the other machines being the same thing as mine and ran just fine, so my fuel was good.

Would vapor lock cause the engine to die suddenly, or would it run like crap right before it cuts out? Like I said before, I opened the drain screw on the carb bowl and fuel came out, so I know there is fuel in there, but if there was enough, I do not know.

What is a good way to check for vapor lock?

I am also going to put an in-line spark tester on the plug and see if right after it dies and does not start up if it is getting spark. I think that will give me some direction on what to diagnose next. I am crossing my fingers that it is a fuel problem because that crap seems to be cheaper and easier to fix..... for me anyways, I hate electrical problems.

Once again, thanks for the responses, it helps me a ton to kick ideas around with other people.

Thanks, Joe

Bump!!!

Anybody have any experience with vapor lock? What are tell tale signs of vapor lock, and has anybody bad similar problems on their ATV? I googled it and did a little research, but nothing to detailed. Thanks for the help guys.

not sure if the 500 has it, but a friend of mine had the same problem with his 700 sportsman "it would die but lights and everything else worked" under the hood there are 2 black sealed pouches that have breaker's in them "instead of fuses" that are supposed to re-set on there own, after a few years they go bad or get wet and rusty. when you let it cool down a couple minutes it will re-set itself but then trip out again. if your 500 has these replace them, you can pick the same part up at autozone for 3 dollars where the dealer wants 20+. as for the starter try tapping on it with something "not hard as you can damage it" and then see if it starts, the brushes wear out and stick causing it to not work "very common with polaris", you can re-build it.

I am going to do that tonight with the starter. I was also going to look at the possibility of pulling it out, and hot-wiring it to eliminate that problem before spending money on a solenoid. I am working on bits and pieces at a time since I have had multiple problems with it. It also happens that I inherit the task of working on my friends quads too because most of them have no desire to do so, and I actually kind of enjoy doing it and learning, and his starter is just spinning, so I am guessing that one needs to be rebuilt, so I will probably end up becoming an expert on Polaris starters soon.

Also, I did see the little black pouches, so I will check them out tonight also. I am thinking it is something dumb causing it to die like that because the more I thought about vapor lock, I do not think that is it because I was riding it and it was cold out the other night, and I didn't even let the machine get hot enough to even cause it. I pulled some of the vent tubing, and blew through them, and there was no blockage.

Thanks for the reply, I really appreciate it.

Joe

when those breakers wear out it can be minus 20 and they still kick out, it doesn't have to be hot just the engine running. the starter also have a bendix the engages the flywheel, it runs off the starter gear and is seperate from the starter so if the starter is spinning the bendix may not be kicking in. take the side cover off by the rear brake pedal and start it and see what happens.

I was referring to the problem probably not being vapor lock if the machine is not hot.

I looked through the whole front end and I can not find anything that holds relays or fuses or anything along those lines. What I thought was the pouch was actually a rubber cover over a plastic piece that had 4 wires going to it. Unless that has relays under it, but I do not want to start pulling things apart that I do not know about. Seems that I can not find a single fuse or relay unless I am just blind. Guess I will have to just keep looking unless anybody else knows something that I don't.

On a side note, I did fix another minor problem that I had been having. I have been riding and my quad would keep flashing that it was hot, even though it wasn't. Well while looking for the relays on my quad, I found a connection that was becoming separated, I unplugged it, and turned it on, it was flashing HOT, I plug it in and it quit, so I am guessing that is why it was always telling me it was hot, because that connection was loose.

I really am going to be an expert on the sportsman, I should keep mine for another year or so and open up a shop after working on this lemon all the time.

Sooooo....... anybody have any suggestions on where to look for the relay/fuses on a carb'd sportsman 500

Okay, so after digging under the seat, I only found one thing that wires were running to besides the battery, starter, and the solenoid. I have attached a picture below to show what I found on my machine. Is this the relay you guys are talking about? It just doesn't look like what I was looking for. If not, what is it?

Thanks, Joe

no, thats a diagnostics plug. there should be a pouch under the front rack i believe, look where the rad cap is and i don't mean the overflow tank by the wheel.

Thanks for getting back with me. I found out that my model does not have any relays on it, so I have since replaced my spark plug, and cleaned the carb so I am hoping that is the problem. If not, I am going to be really pissed off lol. I will take another look though just for good measure.

The Polaris Sportsman 500 is a serious trail quad, offering lots of power and good traction. But there’s one issue preventing you from riding this aggressive 4×4 – it dies when accelerating. You may have tried everything, such as replacing the carb or even the entire engine. So, you may be wondering why your Polaris Sportsman 500 dies when accelerating.

The reason the Polaris Sportsman 500 dies when accelerating often comes from the CDI box, which is used to pass electrical current to the spark plug and ignite the engine. Replacing it with a Polaris CDI box should fix the problem. If not, check other parts of the quad.

Most people would first think the issue relates to the carburetor, which controls fuel and air entering a motor. However, many have discovered the cause of the problem to be electrical – more specifically, the CDI box.

Polaris Sportsman 500 Dies When Accelerating

This can be a frustrating issue, especially if you don’t know why it happens. Keep reading to learn more about this problem, and other things you can try if replacing the CDI box doesn’t help.

What Is Inside a CDI Box?

A typical Capacitor Discharge Ignition box consists of a small transformer, a triggering circuit, a charging circuit, and the main capacitor. The rectifier found inside the charging circuit stops capacitor-discharge before the moment of ignition. Typically, it controls the factory safety kill switches, timing, the spark, and the rev limiter. Depending on the ATV’s make and model, the CDI box configuration can differ and control other things aside from what was mentioned.

What Are the Symptoms of Bad Polaris CDI Box?

When a Polaris Sportsman 500 idles but dies, it can point to different things, such as misfires, starting issues, rough running, and even a stalling motor. The below signs can help you determine if the problem is from the CDI box:

  • A bad CDI won’t fire at all since everything goes through the box to fire the motor.
  • Ignition leads will shorten if you spray a bottle of water on them.
  • Frayed wires or loose spade connectors can typically be remedied with a little pinch and some dielectric grease. If this doesn’t change anything, then consider it a symptom.
  • A cooked battery can usually be traced back to a defective rectifier/regulator.
  • Carboned plugs flood the carburetor and point towards a faulty CDI box.
  • Testing your ignition coils with a multimeter gives results outside of the secondary resistance parameters indicated in your manufacturer specifications.

Causes of Restricted Acceleration

While the following usually cause the Polaris Sportsman 500 to die when accelerating, these should not always be the first set of things to inspect. Still, understanding where these problems come from and how to resolve them will not only save you money on repairs but also valuable time:

1. Stator or Coil Failures

A bad source coil in the stator causes the CDI to stop running. A DC conversion kit is a good replacement for the stock CDI box as it bypasses the defective source coil. However, symptoms for this cause normally overlap with electrical wiring or engine compression problems. The best way to find the culprit is to run tests and single out the probable cause one at a time – starting with the compression test, which is the easiest, followed by wiring inspection.

For engine compression, perform an initial test when the engine is cold. When it dies out a second time, test it immediately again. Compare the two results. If the second is significantly lower than the first, you might have found your problem. If this checks out, inspect wiring harnesses that might contact hot surfaces like the exhaust. Also, check if the cylinder head has not been melted or chaffed in any way.

2. Carburetor

The carb is usually the first thing owners suspect as the main cause. Symptoms can get severe to where the carb would only run with the choke on/off or with carb cleaner sprayed down its throat. Some would often jump into replacing bolts, bushings, and the rubber diaphragm at the first sign of a carb problem. They would often forget about giving it a new carb kit when cleaning it out. The needle and seat alignment are often overlooked too, which is the only reason for the impeded throttle response of your Polaris Sportsman.

Note that for Polaris 500s with CV carbs, you have to maintain a certain amount of vacuum to operate the slide properly. This necessitates running a lid and changing the jets. These carbs are very sensitive to airbox changes. Running a new carb kit and modded airbox may take some testing to get it dialed in.

Similarly, it is crucial for ATVs with Keihin carburetors that you check the valve clearances, as they cause the same symptoms as those of Sportsman 500s with CV carbs. Inspect the secondary air intake port at the venturi – the small non-replaceable jet embedded in the passageway. Disassemble the carb, spray cleaner through the passage, and then take a small-diameter wire and run it through. Blow through with compressed air to complete your thorough cleaning and repeat from both directions of the valve clearance.

3. Camshaft & Exhaust Lobe

The exhaust lobe on the cam is prone to wear if you neglect scheduled oil changes. In extreme cases, the exhaust lobe is so worn-out that a rebuild is needed. Interestingly, the exhaust lobe wearing out on the camshaft is responsible for the restricted acceleration of the Polaris 500 90% of the time.

If the cam turns out to be the problem, you will need to replace the rocker arms. Also, remember that this troubleshooting step is only necessary if both the CDI and carburetor check out. It is also best performed by a professional as the timing procedures are meticulously done.

Other Things to Check if Your Polaris Sportsman 500 Dies When Accelerating

1. Fuel

Insufficient fuel may be a cause of your Polaris Sportsman dying when accelerating. If you suspect this, refill the gas tank and ensure that you turn the cycle key on at least three times before restarting the engine. Additionally, check that the fuel is not set to “reserve.” While checking the fuel quantity, inspect that there are no clogged or damaged fuel vents impeding the flow of fluid and that the fuel itself is compatible with your ATV and not watered down. Drain and replace the fuel inside your gas tank if found to be incorrect.

2. Restricted Airflow

Limited airflow is another cause of ATV bogs when giving gas. Unlike the other symptoms, this is easier to pinpoint as the machine revs and idles just fine when you let off the gas, or your ATV will be running either too lean or too rich. Usually, a dirty air filter or carburetor, stuck-on-close choke, plugged main jet, junk-filled float bowl, misadjusted valves, or air intake tube blockage is responsible for this restriction. Resolving any of these causes will vary depending on the year of your Polaris Sportsman 500.

3. Parts Malfunction

If your ATV bogs down when applying throttle, you likely have defective spark plug wires, non-working reverse speed limiter, electronic throttle control glitches, and sometimes even a bent rocker arm. A seasoned mechanic can opt to replace defective parts with OEM ones and resolve the issue themselves. Otherwise, these mechanical failures merit a visit to a Polaris dealer to administer repairs.

Identifying why your Polaris Sportsman 500 dies when accelerating can be tricky and should not be confused with other known issues for the quad. Some of these common problems include the vehicle not turning over, engine not starting, machine backfiring, stalling, misfiring, and the Sportsman overheating. Always refer to your owner’s manual for guidance and step-by-step procedures on troubleshooting specific Polaris ATV issues.

4. Throttle Cable

Carbureted Polaris Sportsman 500 ATVs specifically have what you call an ETC or Electronic Throttle Control. The two metal contacts of this assembly should never touch. Otherwise, it will cause the machine to die. If you figure out that this is the cause of your quad stalling or dying during acceleration, you need a throttle cable adjustment. When adjusting, make sure to route the throttle cable correctly along the channel found on the side of the gas tank. Check that the throttle channel is not kinked or obstructed in any way.

5. Cleanliness

Keeping your quad clean not only make it last longer, but it also helps with your vehicle’s proper function. In some instances, your Polaris Sportsman 500 dies when accelerating due to dirty spark plugs and debris in the fuel vents or the radiator, not because these parts are faulty. Regular cleaning of your quad inside and out goes a long way in preserving how your wheeler operates. If certain parts are beyond filthy and cannot be salvaged via cleaning, it’s time to replace them.

EFI Loss of Spark

For fuel-injected Sportsman 500s, you need to check the map, crank, or TPS sensor harness wires to see if wiring pulled out from the sensor connectors causes the problem. These tiny sensors are bad at shorting out against the starter or engine case. They also do not need bare spots to be defective as their soft spots internally make them prone to issues. You should also maintain fuel pressure at 39 psi. If you get lower or erratic pressure readings, then it could point to a fuel pump problem. These two checks are necessary on top of troubleshooting that you would normally do for a carbureted Polaris 500.

Polaris CDI Installation

This video demonstrates the proper installation of a Polaris stator and CDI ignition kit for a 1998 Polaris Sportsman 500.

How to install the CDI box:

  1. Remove the bracket (Torx T25).
  2. Disconnect the following plugs from the old CDI box:
    • 2 pins plug (pickup coil)
    • 3 pins plug (source coil)
    • Blue/white wire (ignition coil)
    • Black wire (kill switch)
    • Brown wire (ground)
  3. Connect the new DC CDI box to their corresponding plugs, as seen in the video.

The Polaris CDI kit is a plug-and-play unit that should connect to the same plugs that disconnect from the stock CDI (except for the orange wire, the hot switched wire). For DC conversion kits, this orange wire connects to the Polaris Sportsman 500 battery via a hot wire terminal where the box will draw power from instead of the stator. The hot wire terminals on the ’98 model are located on either side of the two open terminals beside the switch top circuit. You can also crimp the bare end of the orange wire with a female spade tuner so you can press it into the junction board, tucking it neatly into place.

Installing a DC conversion upgrade kit is fairly straightforward. Choosing to upgrade to a DC ignition system is better than a conventional CDI box that requires a working source coil for two reasons:

  1. It will work even if your source coil is defective.
  2. Cold-starting will be easier.

For a ’98 Sportsman, you can mount your replacement CDI box on the crossbar in the engine compartment using a cable tie. Take note too that only an OEM Polaris CDI box replacement resolves the loss of power in certain cases.

Conclusion – Polaris Sportsman 500 Dies When Accelerating

Your Polaris Sportsman 500 dying out during acceleration can be frustrating, especially if you do not know why it occurs. The problem usually traces back to the CDI box, making cut-off throttle response easier to resolve and manage.

If the CDI box doesn’t need replacement, verify if you have spare parts that you can use to replace current ones. Regularly cleaning your carburetor and being on top of your scheduled oil change also do wonders for your quad. With restricted acceleration at bay, you can fully enjoy your Polaris Sportsman 500.

Polaris sportsman 500 idles But dies when I hit the throttle. Find out why?

It’s not uncommon for ATV-owners to find themselves with a machine that won’t stay running or won’t run properly. Sometimes the ATV won’t run at idle, or it may bog down when applying throttle. Some find that their ATV starts and runs fine, but only for a short time before it shuts off.

In this post, we will have a look at the most common issues to look into when your ATV keeps turning off.

To make troubleshooting a bit easier, we’ve categorized the various issues most likely to occur, depending on how the bike behaves. Note that the listed issues overlap the various symptoms. You may just as well find the root of your problem under a headline that does not necessarily fit your machine’s specific behavior.

When the ATV will not run at idle

In this first scenario, we will look at what may be causing your problems when the ATV:

  • It starts as usual or is slightly hard to start.
  • It may run as usual when you ride it, but you may also have difficulty getting the engine to rev up.
  • As soon as you let off the throttle, the engine will stop.
  • Alternatively, it may run only for a few seconds at idle.

The idle is set too low

Carbureted ATVs have a set screw that adjusts at what RPM the bike should idle. Whenever it is set to low, the carburetor will not provide enough gas to keep the engine running.

This is how you adjust the idle on a carbureted ATV:

The spark plug(s) needs replacing

Inspecting your spark plugs can help diagnose the nature of the problem preventing your ATV from idling correctly. Remove the spark plugs and have a good look at them.

  • A healthy spark plug should have a light brown, milk chocolate like color.
  • A black, dry, and sooty looking spark plug may indicate a rich fuel mixture. Carbon deposits cause this color.
  • Sandy looking oil deposits built up primarily on the outer electrode may indicate bad valve seals causing oil to be sucked into the engine.

If your spark plugs are old or do not fit the description of a healthy spark plug, it needs replacing. Your user manual will tell you the correct type of spark plugs to use.

The intake boot is damaged or not seated properly

The rubber intake boot on the carburetor may have cracks or may not be seated properly. When this happens, the air/fuel mixture will be off, preventing the ATV from running correctly at idle.

The fuel lines or fuel filter may be restricted, clogged or kinked

The carburetor needs to have an unrestricted gas flow for the ATV to idle correctly. Any restriction in the gas supply can cause idling issues.

Ensure the fuel lines are not clogged or bent so that they do not allow proper fuel flow. Replace any clogged or damaged lines and make sure they are correctly installed with no kinks.

If your bike has a separate fuel filter, it may be clogged up from years of riding or contaminated fuel. Replace the filter with a new one. You should find it if you trace the fuel line from the gas tank to the carb.

To test the fuel-flow going to your carb, you can place a container underneath it and loosen the carb bowl drain screw for a few seconds. If there are no restrictions, you should see an unrestricted flow of fuel running into the container.

Now that you have determined proper fuel flow to the carb, you can shift your focus to the fuel delivery inside the carb.

The carburetor is dirty and needs to be cleaned

Carburetors can get dirty and clogged from using fuel contaminated with dirt, having a missing or improperly fitted air filter, or from old fuel.

When the carburetor is dirty, the ATV may not be getting enough fuel to run correctly, either when riding or at idle.

ATVs that sit a lot are particularly prone to gumming up. Gasoline starts breaking down after just three to four weeks, forming polymers (unstable hydrocarbon fuel molecules), also known as varnish. The varnish can be seen as a sticky, caramel color substance covering the inside of the tank, the fuel lines, and carburetor.

Using ethanol-based gasoline adds to the problem by acting as a solvent that dissolves old gum and varnish deposits from the fuel lines and the gas tank.

Inside the carburetor, there are a couple of brass jets that must be clean to allow proper gas flow through the carb. When the deposits enter the carburetor, they can clog the tiny opening in the jets.

A gummed up carburetor can often be cleaned to working order by running through a couple of tanks with a carb cleaner such as SeaFoam added to the fuel. Follow the instructions provided with the product.

If that doesn’t improve gas flow, you will need to disassemble the carburetor for a more thorough cleanse.

  • Drain the carb into a container by opening the drain plug at the bottom of the bowl.
  • Remove the carb from the ATV.
  • Disassemble the carb, begin by removing the bowl. Take note of where everything goes; it is easy to get lost if you are inexperienced with disassembling carbs.
  • After disassembling the carb, carefully remove the main jet. Remember, they are made out of brass, so be careful not to damage the fragile threads.
  • Then remove the pilot jet (the idle jet). The main jet has a larger diameter and does not clog up as quickly as the pilot jet.
  • Soak everything in a small container of gas or cleaning solution
  • Use a small needle and an air compressor to clean the jets. Reinstall and check if this helped.

NOTE: Disassembling and cleaning a carb is not for everyone. If you’re not able to fix the problem or do not wish to attempt at disassembling it yourself, you can have the carb professionally cleaned and rebuilt by a dealer.

The fuel injectors are dirty

Fuel-injected ATVs do not have carburetors with jets. Instead, they use fuel injectors that are nozzles with tiny openings. Fuel injectors can clog up from carbon as a by-product of the combustion process.

Clogged up fuel injectors can be cleaned by a mechanic using a combination of a powerful solvent and high-pressure air. Before taking your bike to a mechanic, you can try cleaning the injectors using a fuel additive such as Techron or similar.

The fuel cap may not be venting correctly, or the fuel tank venting system is blocked

The fuel tank on your ATV has a vent that allows air to enter the tank as the fuel level decreases. It can be in the form of a separate venting system, or the vent can be located in the gas cap itself.

If this vent, for some reason, gets blocked or stops working, you will get a vacuum inside the tank, and the carb or fuel pump will no longer be able to pump fuel out from the tank.

Try loosening the fuel cap to see if this resolves the issue. If it does, you need to investigate further to locate your flocked tank vent.

If the bike has a separate venting system, make sure it is not blocked with mud or has a breather tube that is kinked or otherwise damaged.

Sometimes it may be hard to identify a faulty vent. In such cases, your best option will be to replace the tank cap.

The gas is contaminated with water

If the ATV has been sitting outside through a heavy rainstorm, if the gas cap does not seal properly or the bike is submerged underwater, the gas in the tank may become contaminated with water.

Related: This is how you repair an ATV that was submerged in water.

On a carbureted ATV, you can try draining the carb to see if there is any water inside. Water is heavier than gas and will sink to the bottom of the carb.

Open the bleed screw located at the very bottom of the carb housing, and let the contents flow into a small bucket. If there is any sign of water, you likely have water inside your gas tank as well.

Thoroughly drain the gas tank and add fresh gas to see if that fixes your issue.

The carburetor needle valve is stuck closed in the float bowl

Inside the carburetor, you have a bunch of small components that can get damaged or stuck, which will affect how well the ATV runs.

One of the more common culprits is the needle valve under the float. If the carb is dirty, or if the needle is bent, it can get stuck, preventing the float from letting any more fuel inside the carburetor.

To test this, gently tap the carburetor housing with the engine running at idle. Then try putting the bike in gear and ride it. If gently tapping solved the issue, you may get away with cleaning the carburetor with SeaFoam.

In more extreme cases, you may need to disassemble the carb for a proper clean and to install a carb repair kit.

Polaris ATVs with ETC (engine throttle control) switch: The throttle cable is adjusted incorrectly

Some Polaris ATVs have a so-called ETC switch that works as a safety feature for when the cable breaks, binds, freezes stuck, or for some other reason, doesn’t retract completely.

The design originally comes from the snowmobile industry, where it was added to shut off the engine if the throttle cable freezes shut in a wide-open throttle position. It is also designed to shut off the engine if the throttle cable breaks at full throttle or if it gets stuck and will no longer slide freely.

Inside the switch, there are two metal connectors that normally should not touch each other. If there is not enough slack in the throttle cable, the connectors may connect too soon, tricking the ATV to shut off when it is supposed to idle.

Adjusting the free play of your throttle cable is relatively easy. Please refer to the user manual of your specific bike for the correct adjustment procedure. Correct throttle cable free-play is typically 1/16 to 1/8th of an inch.

Valve clearance or valve timing is off

If the ATV doesn’t idle well or often stalls after a cold start but runs fine as soon as it warms up, it may be worthwhile having the valves inspected and adjusted.

The rough idle may be caused by a valve that is opening too late, choking off fuel.

When the engine keeps stalling or bogs down or stalls when applying throttle

When the engine idles fine but won’t rev up, it is a sign of it getting too little fuel, but it can also be because it is getting too much fuel.

The ATV may run fine at low speeds, but as soon as you apply a little or a lot of throttle, the engine will bog down and turn off. If you let the bike sit for a few minutes, it will typically start again, just to repeat the same behavior.

Note that all of the fuel and air-related issues listed above may also apply for an ATV that bogs down when applying throttle. The bike may be getting enough fuel to idle but not enough to keep up with hard acceleration.

Here are some potential culprits to look into:

Carburetor related issues

  • A broken needle jet may cause the bike to run at wide-open throttle as soon as you rev it, causing it to flood out.
  • A cracked or punctured float will leave it full of fuel, not allowing it to float and do its job.

Low fuel pressure due to a bad fuel pump

Fuel-injected ATVs can get low fuel pressure for many reasons, most commonly due to a bad fuel pump.

Turn the ignition on (but do not start the bike) and notice whether you can hear the pump charging and if it sounds healthy. The pump should activate for a few seconds to prime the system with fuel.

To further test the fuel pressure, you need a fuel pressure gauge. If you don’t have one, it is best to leave this job for a mechanic.

The fuel pump is located inside the fuel tank. If it is bad, you usually need to replace the whole fuel pump assembly at about $700 to $900. If you are somewhat mechanically skilled and want to save a few dollars, it is possible to replace the pump itself. You can get a decent pump for around $70 to $100.

Other causes of low fuel pressure

  • A faulty ECU (engine control unit)
  • A faulty TPS (throttle position sensor)
  • A faulty MAP (manifold absolute pressure) sensor
  • A faulty pressure regulator
  • Fuel injector issues
  • Various other sensor issues such as loose or broken sensor wire connector pins/sockets

We recommend that you take the ATV to your dealer to help troubleshooting issues like these.

Vacuum petcock not working properly

Vacuum style petcocks are particularly prone to failing, not letting gas out of the fuel tank.

Inspect the vacuum line from the intake manifold to the petcock for damages, kinks, or coming loose.

Inside the petcock, there is a rubber diaphragm that may go bad. Also, make sure the carburetor vent line is not plugged.

When the ATV starts but will only stay running for a short time

In this scenario, the ATV will start just fine but shut after a short time, whether at idle or when applying throttle.

Electrical components overheating

Electric ATV components such as the stator, pick-up coil, CDI, and regulator are not as reliable as we would want. If these components go bad, they may be heating up, causing the bike not to run correctly as soon as they reach a specific temperature.

Typical behavior when having electrical issues like this is that the bike starts and runs fine for 5 to 15 minutes before it starts acting up. Then if you let it cool down, it will run fine for another 5 to 15 minutes.

Valve clearance or valve timing is off

Just as when your bike is having a hard time idling, incorrect valve clearance or timing may cause the ATV to shut off when it gets warm.

The fuel/air mixture is not set correctly

If the bike is acting sluggish and sputtery, it signifies the air/fuel mixture is too rich. Make sure the jetting is set up correctly, and consider a re-jet.

Blocked air filter causing the bike to run rich

A partly blocked air filter is another possible cause to look into when the bike sputters and shut down as soon as you apply throttle.

Remove the air filter to see if this makes the bike run properly again. If so, you need to replace the filter even if it does not look dirty.

Make sure there is no moisture or snow in the airbox, as this may clog the filter. Dry out any water completely and let the filter dry before installing the filter again.

If your ATV uses an oiled foam style filter, you need to clean it and apply new oil. Make sure not to use too much oil as this may restrict airflow.

Partzilla has an excellent video on how to clean and oil a foam-style ATV air filter.

Fuel issues on cheap 50-110cc youth ATVs that won’t stay running

Cheap Chinese ATV youth ATVs of lesser-known brands are notorious for not running properly after a while. More often than not, you will find that the issue is carburetor related.

Most of these cheap ATVs use cheap knock-offs of a VM 19mm style carburetor to keep costs down. While the carb may look fine at first glance, you will often find that they are made from inferior materials with poorly crafted jets.

When a carb this size gums up, it can be tricky to disassemble and clean. If you know your way around carbs, you may give it a go, but if you’re not, you are most likely better off getting a new, original replacement carb.

The same size original carb should bolt straight on, and will likely save you from a lot of agony down the line.

Even if you cannot track down an original carb, a new cheap knockoff is still a better option than fighting with the gummed up one you have. They only cost about $30.
